Is there any metal shavings in the gearbox? Do you see any gouges in the gearbox from the gears? Are any of the gear's teeth damaged? Is the motor bevel damaged? Check to see if any of the wiring inside the gearbox is damaged from rubbing or blocking a gear.

It's possible that it's a bad shim job, nylon bushings have failed, broken teeth... You'll have to open her up and let us know what you find.
